At Iron Forge Creations (IFC) in Mahim, Mumbai, metal casting plays a central role in bringing custom architectural elements, bespoke hardware, and intricate 3D sculptural models to life.
The facility combines both high-temperature foundry methods and modern cold-process casting to handle both structural and decorative applications.
Primary Casting Techniques Used at IFC
- Hot Metal Casting (Foundry Process)
For high-strength, solid-metal architectural components, handles, and custom hardware, IFC utilizes traditional molten metal casting:
- Sand Casting: Molten non-ferrous and ferrous alloys (such as brass, bronze, copper, and aluminum) are poured into compacted sand mold cavities. This is ideal for medium-to-large architectural accents, heavy base plates, and textured metal components.
- Investment / Lost-Wax Casting: Wax patterns (often derived from digital or 3D models) are encased in ceramic slurry shells. Once fired and drained of wax, molten brass or aluminum is poured in. This technique delivers extreme dimensional accuracy and smooth surface detail for intricate hardware, decorative trims, and fine art pieces.
End-to-End Casting Workflow
- Master Pattern / 3D Model ➔ 2. Mold Creation ➔ 3. Melting / Pouring ➔ 4. De-molding & Fettling ➔ 5. Surface Finishing
- Pattern Making: Master models are produced using wood, wax, or digital 3D sculpture templates (such as faceted models or custom CAD layouts).
- Mold Setup: Creating the negative impression using sand flasks, ceramic shells, or flexible silicone molds depending on the casting method.
- Pouring & Solidification: Controlled melting of alloys in crucibles and precise pouring into gates/sprues to avoid air entrapment or surface defects.
- Fettling & Cleanup: Once cooled, castings are broken out of molds, and excess sprues, gates, and flash lines are cut and ground away.
- Finishing & Patination: The cast pieces undergo multi-stage buffing, mirror polishing, sandblasting, or chemical distressing (antiquing/blackening) to match design specifications.
Typical Applications
- Architectural Elements: Custom brass/bronze door pulls, decorative grilles, brackets, and structural hubs.
- Furniture Components: Cast metal bases, feet, hardware accents, and structural fittings.
- Sculptural Work: Faceted 3D metal sculptures, custom trophies, and artistic interior installations.
